Some of the early anti-rust warranties stated they must have an opportunity to inspect the vehicle every year. Better still some relate to an anti-perforation warranty which basically means it can rust but as long as it doesn't go into a hole it's OK. The other possibility is that the vehicle was damaged sometime in it's life and wasn't repaired in accordance with the terms of the warranty. Yeh they can find loads of ways out. The fuel filler caps on petrol cars are prone to rust in many cases as any spilt petrol around the filler neck tends to errode any anti-rusting agent. Additionally many people don't realise petrol in itself is quite a strong corrosive - you'll know that if you have ever spilt it on your skin or worse still got a mouthful when trying to syphon it out
