Actually a hole saw isn't a bad idea, I've already got the arbor and pilot drill bit so all I'd need is the correct size hole saw. I've got a few but they're all for wood work not metal.

Just think, if I had a brain I'd be dangerous, lol. I'm missing all the obvious stuff tonight.

Anyway, I think that's decided. Why buy one when I can make many and flog them and effectively get my part for free as well as making a few quid. :-D

What would you recommend for rust prevention? Should I just buy galvanised steel or would it be better to paint then with an appropriate primer and paint etc? How much would it cost to have them powder coated do you think and would that be suitable?

I think a good balance between longevity and cost but not sure what would give best results.
